We could have a long discussion about this subject, but having been in the
welding arena for 15 years now, stick and or wire welding cast iron exhaust
manifolds is not the best method of repair. I am not saying it can't be done,
but, sparing all the metallurigical stuff, these are not the best methods. A
lot of folks don't know about spray welding using a nickle based powdered
metal to repair these parts. Unlike conventional welding methods, you can
machine, drill, tap and cut these deposits. It is an inexpensive method of
repairing castings. The torch setup costs as little as $170 and the alloy
usually will cost as little as $10 per pound. I have fixed manifolds that
have had sections missing, broken in half, ears missing etc. These welds
don't crack next to the previously repaired areas as commonly seen with stick
and wire welds. Well, that's my two cents worth.
